So I was hoping to make a family set of t-shirts for our upcoming trip to celebrate our triplets' birthday. I foolishly thought I could just order some off of zazzle (or a similar site) for personal use. So....what's the best DIY option for making t-shirts at home?

Cute. on my last trip i saw a whole family with birthday shirts but they had the silhouette.

It was the daughter's birthday and the dad had on "Father of the Birthday Girl," the mother "Mother of the Birthday Girl," and so on. Perhaps you can do something like that! :)

But i also like yours too.
 

You could always do the transfer sheets. Just print them on your computer and iron onto the shirt.

There is also iron on vinyl. If you have a circuit or silhouette, you can cut it out on the machine and transfer. Or trace and cut by hand.

Other option is using an embroidery machine to applique the Mickey and Minnie heads and embroider the wording. Personally I usually go the embroidery machine route.
 
I made some iron on vinyl shirts two years ago. Some of the shirts are still looking good 2 years later but others came apart after the first wash. Probably application error but I don't know.
I'm trying to come up with some shirts for our trip too. Someone suggested using a cricut/sillhoutte to make a vinyl stencil then painting it. They had a photo of one they did that way that had nice clean lines and detail.

I haven't seen your design yet since I'm on a computer that doesn't show pictures (blocked - at work :) ) but I just wanted to add my 2 cents about wording. We did DIY t-shirts for our triplets birthday, too. They were 13 at the time. I didn't want their names on the shirts as I have a thing about strangers, even Disney strangers "knowing" their names... So on their t-shirts we wrote "Celebrating Our Birthday at The World" and the date, and on our identicat t-shirts we wrote "Celebrating Their Birthday at The World". You could do the same, with "our birthday" for the triplets' shirts, and "my birthday" for the other person with a birthday, and "their birthdays" for the rest. Just an idea! Have you checked with any of the DISigners on this site? They are very creative. I am taking 3 granddaughters (not triplets but might as well be :)) to visit Mickey in January, 2015 and had DISigns created for autograph book covers, personalized letters and iron-on t-shirt transfers.
 
Ah. I get it now. I had seen some of their designs and they were impressive but I didn't know how you got them on the shirt or whatever. Iron on transfers make sense.
 
There are different kinds of transfers too. There are ones for white t-shirts that are clear when you iron them on. There are also ones for Dark shirts that start out white. I try to cut away as much of the excess white as I can for the dark shirts instead of having a white square as a background.

They are very easy to use. I just made 14 shirts for our middle school drama club just using the clear transfers.
