How many of Disney restaurants have round tables that can accomodate 5 or rectangle tables of 6 that they will seat us at rather than a table/booth for 4 with a chair on the end? This is a huge pet peeve of dh. Our boys are 19, 15, and 12 so noone is really tiny and being cramped at a meal is just no fun. Is there a way when making our ADRs that I can request a table for 6 even though there are just 5 of us?

I've never seen a chair pulled up to the end of a booth or 4-top table at WDW. I'm thinking they would seat your family at a 6-top table, but I can't swear to it.

For a family of six, Disney has several options. One would be a table for six. One would be a table for four and a second table for two put together.

I don't know which restaurants you are looking at but off the top of my head, there are very few places that have booths only. And Disney is very careful with the fire codes so having a chair pulled up and out in an aisle is definitely not going to be the norm.

Tell your husband not to worry about it.

I know Coral Reef has booths but they are huge booths. However, we have always been seated at a table for 6 there, never a booth.

Everyplace else we have been seated at a rectangle for 6. The only round tables we have eaten at have been at Victoria & Alberts, Olivia's and Wolfgang's Cafe. Never at a booth with a chair pulled up on the end.

Disney's policy is no chairs in the aisles to add a person to a table. And if they need to use a high chair or a stroller they will remove a chair.

The restaurants are set up so there are clear spaces to walk, which is extremely important for servers with full trays.

We are a family of 5 and we had no problems with ample room at any of the restaurants where we dined. We had ADRs for all of our TS meals. We had large round tables everywhere I can remember except for Sci Fi, which was a 6 seated car. We ate at the following: Whispering Canyon Cafe, Crystal Palace, Akershus (Noway, Epcot), Planet Hollywood, and T-Rex. San Angel Inn had a rectangular table for six for us. Hoop Dee Doo Revue was the exception. We were seated upstairs at a rectangular table for four with a chair at the end. It seemed to be the norm for the upstairs area, seating category 2. But it seemed like we always had an extra seat and plenty of room, without requesting it, so you should be fine.
