Obviously you would be surprised at the number of people that go to WDW multiple times a year.
Keep in mind they will keep those mugs for a couple of years. At least it was that long the last time. We have two sets of mugs with the same picture.
Yes, they will reactivate them, but keep in mind if you microwave it, the chip may no longer work. Which means that they can't reactivate it. Yes, they might replace the mug once for you. But if you keep on doing it, chances are, they won't do it again.
The simple solution is to not microwave the mug.
I'm fully aware that people go to Disney World multiple times a year -- no surprise at all. Members of my household have been there 3 times in the last 15 months and we have a 1,000+ mile journey to get there -- we're not local. We have 2 huge Rubbermaid bins full of Disney mugs from our trips over the last 15 years or so because we choose *not* to cheat the system. Prior to the Rapid Refill mugs, the design was the same for so many years that we could have easily brought back our mugs from the previous trip to use again and no one would have noticed. I'm sure our honestly - along with the majority of guests who visit multiple times and buy the refillable mugs -- offset the cheaters. What I was trying to say was at this point in time -- less than a year after a new mug design has been released -- the number of returning guests who have the "new" mug is a very small percentage of the visitors at Disney World on any given day. Not every repeat visitor buys mugs to begin with. My point was, the number of people who will go to a manager in an effort to cheat the system is soooooo small that it's not even a blip on Disney's radar. And based on my experience last week, they probably won't even have to get to the manager level, the cashier will just take care of it for them. Or the CM working the drink refill station will override it for them every time they ask. It's not like it's the same CM working there all day, every day -- so they won't remember that Johnny and Suzy just asked them yesterday to help them with their mug that wasn't working. It's still pretty easy to cheat the system. Again, Disney isn't worried about it.
The mugs very clearly state "do not microwave" on them, so if someone does it, it's their own fault if it doesn't work. But I'm sure it still happens every day at resorts that have microwaves in the guest rooms.
