How about calling them the wrong name? I said, "Hi Pooh!" to Tigger. And still couldn't figure out why he reacted the way he did until a few minutes after he had moved on to another table. Duh!
Went in January 2012 and saw Minnie and Mickey at Town Square Theatre and said to Mickey "Are you having a good day Minnie?"..... Now that was embarrassing. Mickey just shook his head and put his hands over his eyes.
Well quite a few years back my DH, DS and myself were visiting the then Mickey's Toontown in the MK. We love to find the characters so my DH was so excited to find this particular character that we did not have a photo with. My son and I were walking up to the character, my DH says "Look it's King Louie!" The character that happened to be Prince John, put his hands on his hips and made motions and we realized what my husband said and we were laughing! We still laugh about it today!

I did the same thing, but worse. I don't know if I was tired or distracted or just not thinking but I once called June, Dora. She had no reaction though, probably in shock. I didn't realize I said it until a few minutes later.
My mishap was not what was said, but what I did. We were on DCL and were invited to the captain's reception. Donald, all dressed in his naval best, stopped by and I gave him a hug. In doing so I got lipstick on his suit. Donald was cool about it and hugged me once more!
There are a couple that I liked (the silent treatment and the cold water ones), but the comment about Ariel's age is the best .
My DD11's favorite character is Donald Duck and she lets him know it whenever she sees him. However, there have been times that she will be wearing a Mickey Mouse T-shirt while doing this, and it never fails...Donald always points to her shirt and waves his finger at it and explains how He is #1 not Mickey (of course in actions not words). She does explain to him that she will always love him and will always like Mickey, this always makes him feel better and she usually gets a hug out of it .
Love this thread, the worst thing I have done is not known the characters name, I got really excited to meet a raccoon for the first time but for the life of me I couldn't think of its name, it did not go down well.
