Please help me decide.

We are planning a trip to Disney and want to add 2 days at US/IOA. There will be 2A, 3C(17,15,and 10). It will be sometime between the Sept 23 and Oct 6, depending on airfare and work schedules. When would be the best time or days to visit US/IOA? How are the crowds and do we need express pass? I visited many years ago in late Sept and we stayed onsite, but they were not even using the express pass from the hotel on most of the rides. We will probably do 1 park each day. Any suggestions would be helpful. Thanks.
 
That time of year the parks should have pretty light crowds. My standard recommendation for best days of week to visit are Tuesday, Wednesday, Thursday, or Sunday. Those days are typically less crowded then Monday, Friday, or Saturday on any normal week.

Express passes are probably not required. However, if you do decide to purchase them I recommend waiting until you're at the park that day to see the crowds and then decide. If you buy in advance, you are locking yourself into the day you designate at purchase, as Express passes are nonrefundable and are only good for that day.

One day at each park should be enough, but a third day to hit any favorites again wouldn't be unheard of.... :)

At one point after buying my express passes it looked like we were going to have to alter our travel dates. I contacted U.S and was told that if I presented my passes at Guest relations there would be no problem in exchanging them for new passes for whatever day was required. ( If the passes on that day were more expensive I would just have to pay the difference)
