@bbel unfortunately the possibility of coming off as a guest has been considered and discounted (not sure Castaway Cay would count in these circumstances), though as you suggest, Disney has been very helpful in arranging her flights back to the UK so she is on the same flight we are.
I had seen the Cancun return flight above, but I doubt such a short turnaround would work, too many things could cause the return flight to be missed.
Best option now looks like a flight to Nassau at 1pm, returning to Orlando via Miami, at about midnight.
Unless they've changed it in the last couple of years Castaway does count - me and a friend have done it. (Although there was almost an issue letting us back on the ship because our shift ran late meaning we made it back to the ship after the 4pm deadline - but that's a completely separate issue). But is sucks if they're saying no now, although I know it's not always granted even coming from other ports.

I know They say allow a lot of time before booking a flight, but crew are off before guests and even with immigration, when debarking in port Canaveral I was always at the airport by 9.30 without an early debark...often with an 8pm flight to wait for...
