I am looking to make some t-shirts for a trip in August. The shirts I have done in the past with a full size image seem to bother my autistic son... I don't know if they are too 'stiff' or 'heavy' for him, but they really seem to bother him to the point that he has a melt down if he wears it for long, even if it is the shirt he picked out to wear! Any suggestions, other than just using a smaller image? Is there a transfer that isn't so stiff? I'd like to make some matching shirts that the pictures won't look lost on an adult shirt. Thanks for any suggestions!

You might try CafePress. They print directly onto shirts, so there's no extra weight or loss of breathability.

I've stopped using them as their prices have gotten ridiculous in my book, but for your purposes, it may well be worth it.

However, Disney copyrights could be violated by CafePress and other companies who print shirts if Disney images are on them. I'd never go that direction

You might want to try silk screen. I remember doing this for t-shirts back in the 70s. It is a process of putting the ink directly on to the fabric.

Most craft stores have a starter kit (check the reviews first) that can make a few designs. You can do a test shirt to see if it will work with your son's sensory issues.

Google...Freezer paper transfer. You cut a piece of freezer paper to size of 8 1/2 x 11 paper, spray glue it to it. Print image onto the shiny side of freezer paper.....DO NOT TOUCH IMAGE...it will smear. Pat or lightly spray fabric with water, spray with hair spray or spray glue, then put image on fabric. Use a roller to put the image onto the fabric. Let set for 24 hours.
