I have a great sun hat from QVC. However, I found it at the local outlet for $9. On air/web it is $40. (search sun hat to see it.) I also have a Tink one that I found on the Disney Store site, outlet of course. Any fabric style should travel well. I roll mine to pack.
I'm looking for a packable sunhat with a wide brim and a strap to keep it on my head. I have really thick hair, and hats usually just blow right off me. Not as easy to find as one might think.
It can be washed and go in the suitcase easily, and because its reversible I'm not wearing the "same hat" everyday in every Disney picture if that makes sense.
As far as "inexpensive" I will just say there are certain things that are worth a little extra, shoes, sunglasses, and a hat. You don't ever want "melanoma" to be a word that comes out of your doctor's mouth. The Florida sun is very real.

Not sure if you would consider these hats to fall in the "affordable" category. I suggest you go to: http://www.Tilley.com there is a good selection of men's, women's and children's hats. Depending on the style and fabric, the summer weight hats have various levels of UV protection.
I always wear a summer weight Tilley hat to WDW, and I am very sun sensitive.
I used a Columbia model from Dick's at WDW last year and it worked great and was very worthwhile to have. While not dirt cheap, it was lightweight, cool and could be rolled up and stuck in my pocket without harm. I don't have a head for hats so it didn't flatter me that much but for practical purposes it was perfect.
They aren't too stylish but if you have a surplus store near you the military boonie caps are great. They can be washed, dried, packed and they keep you cool.

I love my boonie cap-and they are designed for stong sun-ive taken mine everywhere-no idea what they cost in a surplus store-i got mine at military clothing sales-but this is def the way to go.
Thank you all for the great info. I checked out Coolibar and DH found one there that suited him (and me)! He did like the boonie cap. The Tilley hats were awesome, but like "Pirate Dad", I don't have a head for hats and certainly can't claim any thick hair, so for the amount of time I would wear a hat, the $$$ just wasn't feasible. I ended up ordering two from e4Hats. Hopefully, one of them will work for me and I will ship one back. I've never had much luck with hats, but do understand the medical need and practicality of them. Thanks again everyone. My friends can't believe how much worthwhile information is available from the wonderfully knowledgeable people on these boards! I appreciate all the input.
