the stitching is done using a computer-based plotter. they can actually shrink and grow letters as necessary. since it's pretty much limited to a legitimate first name, most people shouldn't have to worry about the length

officially, it's first, proper names.. that means no nicknames (Rich for Richard is okay, but Bones would most likely not be).
there may be alternatives for special occasions if it's not too specific. the locations at The Chapeau in MK and the Wonderful World of Memories in DTD offer the ability to create your own ears and have all sorts of patches to choose from.

I don't know if this helps, but January when I bought another pair of ears and was waiting for them to be finished being personalize, I saw a woman walk by and hers said Mommy. This was at The Chapeau, and I'm not sure if she had just purchased them or they were an older pair.
The create your own ears were pretty awesome, but I didn't have the time!

Technically speaking, that is against the rules set down by legal. Legit proper names are supposed to be the only options. Occasionally, you'll find a CM who bends the rules, but don't count on it. Phrases, team names, etc are not allowed.

When we were there in Feb I noticed the massive embroidery machines in The Chapeau...Are the not doing them by hand anymore ? We had DD's first ears done back in Jan of 2006 so we haven't had the need to go in anymore until I was on the mission to find the phone to listen to the partyline discussion.
correct. there are no by hand anymore. the chapeau was actually the last to get the new system (during their refurb when they added the create your own)
That stinks...I loved watching them do the ones by hand. They were SO QUICK! I guess I am glad that I have hers that was done that way and ours from our first trip together from 2000..and my very first ears from 1976 !! LOL I can't believe they are still holding up
On one trip, my dil had her name spelled wrong on her room key and she decided to get mouse ears with that name to remember the trip. Since it was an odd "name", the CM said she would not do it unless my dil could prove it was her name. Lucky for her, she had that room key with the mispelling. She wore those ears the entire vacation.
