We are going to Disney in Sept and want to fly down a couple of days early so we can take the kids to Legoland. We are going to rent a car for 2 days but then want to return it to MCO and take Magical Express to Disney resort. Has anyone done something similar? Do you have to use Magical Express the day you fly in? And if not, how do you claim your luggage with ME tags but then make sure it ends up back on ME to get to resort?

I would assume that your tags for the Magical express would look at your reservation check in date and not your airline arrival date. I would call and verify that this is the case to be 100% sure so you don't run into problems. Or wait until you get your tags in the mail to see.
 
You'll need to pick up your own bags and transport them yourself. Don't use the luggage tags. They won't hold your bags for two days, and you can't hand them over to directly to DME.

You can schedule DME for the first day at your resort. You might have to provide "fake" arrival flight information for an arrival on the day you want to be transported.
 
In a perfect world your Magical Express yellow tags will be dated for your Disney's resort check in date. As stated above, you may not use them if you will be flying in on an earlier date.

(RE: fake arrival information) When you are making your DME reservation, feel free to pick a flight, any flight, any airline arriving at about the time you will be back at the airport to take DME to your resort on check in day. The reservationist on the phone may or may not ask for this information.

Depending on what promotions the rental car companies are running, yoy\u may be able to return the car to a location within WDW with no extra charge which would be more convenient than returning the car at the airport.

Several points to make here:
  • Any reason you particularly want to return the car to MCO rather than at WDW? Just about all the major car rental companies have an office either on WDW property or very nearby.
  • Notwithstanding the above, sure you can do what you propose. People do it all the time. DME doesn't care how you got to the airport.
  • However, throw away those luggage tags. Those are only for use by people who fly in on the same day as their resort stay. I assume you'll need the luggage anyway so you'll need to claim from the baggage claim area when you fly in. When you return the car to the airport, you'll need to drag you bags with you to the DME area and they will go with you on the bus. Again, you don't use those luggage tags for that service.
  • Its appropriate to tip the bus driver if he loads any of your bags beneath the bus. $1-2 each bag is customary.
