We wanted to visit both US parks on a Thursday in early September. If we get there early morning, this shouldn't be an issue right? We're on the fence whether or not to add their fast pass option.

September is usually a slower month but Diagon Alley at the Studios will bring in more crowds than in the past. You aren't going to be able to see everything in both parks...only the highlights unless you purchase Express Passes and those can be expensive and even then there's no guarantee you'll be able to do all that much. It's just too early to see how the new HP area will affect crowds during slower periods.

agree..Sept is traditionally slow, but with HP expansion, no one is sure how this will change touring.I will say that even taking that out of the equation it will be HARD to see both in one day unless you are planning on just the highlights. The studios it is particularly hard. The shows run on abbreviated schedules at slower times and very often at the same time. The rides there are also longer.Things line Disaster are 20+ mins long NOT including any wait time.Despicable Me notoriously has long wait times , even with the express pass it can be a 10-20 min wait at times for it.Other attractions like Twister, Terminator, Simpsons are also on the longer side not including any waiting in line.IOA is easier to get done since alot of it is rides with no preshows

I haven't been to IOA since the first year it opened, and the last time I was at US, Twister was being built. So it's been quite a while since I've visited. Should I opt for a 2 day pass rather than the 1 day with express pass?

We're not really concerned about the shows, just the rides.

I would start with a one day ticket, no express and see what you can get done. If you are getting lots done then just leave it. Otherwise, you can upgrade to a two day ticket or purchase express once you get there. It is very difficult to predict crowds these days.
