Looking at MapQuest I see WDW is about 40 minutes to MCO.

We have a rental car to fuel and drop off.

Our flight is on a Saturday and leaves at 547pm.

I was always told to arrive 2-3 hours before flight time.

We will be at MK on that day and am thinking of walking out of the park about 130 and being in the car by 2pm and on our way. This would put us at MCO about 3 to drop car off and grab lunch.

I would want to drive out of the parking lot three hours before the scheduled flight departure. Considering how long it can take to get from the MK gate to a car in the MK lot (waiting a Monorail or ferry, plus waiting for a tram, plus walking from the tram stop), leaving MK at 2:00 p.m. makes sense if you want to be in your car and driving by 2:47 p.m.

An hour should be enough time to drive, buy fuel, and return the car. That would put into the terminal about two hours before your flight.

You face two potentially long lines: your airline counter and your TSA security checkpoint. Depending on how long those lines take and any unexpected delays anywhere between the MK gate and the airline gate, you might have time for a leisurely lunch or you might just grab food-to-go and eat it on the plane.

If your flight is operating on time, boarding is 30 minutes before scheduled departure.

Yep - normally it is no more than 40 minutes (usually less). I would probably leave the park around 2 or even 2:15, car by 2:30. You should be at MCO by 3:30 with 2.5 hours to wait. Security tends to be long at MCO but it won't be THAT long. I think 1:30 is a bit too early.
