Last night, we booked our vacation using the stay, play, dine offer. The Saturday to Friday we wanted was not available, but Sunday to Friday was. We booked it thinking we would find another room even if it was at another resort.

My wife just got off the phone with disney and they said they couldn't link a different room to our current package because of conflicts with the special offer on our established room.

We booked the 6 day package (sun-fri)with 7 day tickets. Would we gain anything by spending more to stay onsite that one day? Would we get 2 sets of magic bands(1 for the package, one for the one night stay)? As a family of 5, could we book a room for 4 and the odd man out still use that 7th day "early"?

There is no way to book a room only reservation for Saturday night and include it in the SPD package you booked for Sunday - Friday. You will have two completely separate reservations. At best, if you book the room only at the same resort and the exact same room category you can indicate you have a continuing reservation and you might not have to change rooms on Sunday morning.

You will get 2 sets of Magic Bands, but they will be interchangeable so you could use the same set for the entire week.

If you are a family of 5 you can only book a room with the maximum capacity of 4 if the 5th member of your family is 2 years or younger. If everyone is 3 years old and older, you need to book a room for 5.

1: You would have the option of disney moving your bags between resorts if you stayed onsite the extra day. However it's like waiting for your bags from magical express and you woudln't have access to them until that night, most don't recommend doing this unless you absolutely have to.
2: You will have to pay for parking the day your not onsite so factor that into your costs (if your driving that is). If your not driving then you need to factor in the cost of transportation to and from disney. If your planning to use a shuttle for the offsite then generally they are very limited with only a few times to get to disney and a few to leave from disney. it may not fit what your hoping to do that day so research and factor that in. If it's a party time of year and that is your party night, you probably need to uber or taxi to get back.
3: If your planning on doing EMH, you are not eligible the day your offsite. For morning you can't get into the park until opening time, for evenings you can stay around but they check bands to see if your a resort guest to get on any rides. you didn't mention when your visiting but for example there is a lot of the recent days where parks are closed pretty early except for 1 that is EMH. by early I mean 7:30-8pm, including MK.
4: you'll need to stop at guest relations to activate your ticket early since the offsite stay is the day before the rest of your stay. not a big deal though as it's not a horribly long wait for guest relations just outside the park.
