This fall will be my first trip using DDP, and I'm unsure how much additional money we may need since our food is already paid for. I know we'll need money for tips for the TS meals; are there any other "expenses" I should plan for OOP? I also have souvenir $ on my radar already - was more curious about other unexpected things that might pop up while at Disney.

We've only ever spent money on souveniers and tips. I can't think of any other OOP costs, other than alcoholic beverages, ;) unless you have any activities planned that you have to pay extra for.

ETA: well, we have had "waldrobe malfuctions" where we did have to buy something unexpectedly. Last year, my son lost a shoe at MNSSHP, so we had to buy him a pair of Crocs in MK, because it was the only option for us.

On my list of miscellaneous expenses, I also have tips for housekeeping and bell services, baggage fees, souvenirs, adult beverages, OOP food costs, and, perhaps, things like face painting. Regarding OOP food costs, for myself I'm budgeting for some extra snack expenses and either an order from Garden Grocer or a combination of bringing some items and buying some at the resort--breakfast bars, cereal, milk, water, fresh fruit.
